The Challenge

Scaling From Prototype Builds to High‑Volume Production

Lodestar Technology is a security‑focused firearm company developing next‑generation safety technology. Their new LNK9 handgun integrates user‑authorized access and intelligent safety features directly into the firearm, representing a major advancement in responsible gun ownership.

As Lodestar Technology prepared for launch, they needed to transition from building a few prototypes to a production system capable of delivering more than 40,000 units per year. The challenge was that they were starting from the ground up: no defined production flow, no operator workstations, no material‑handling racks, and no established production line.

To meet their timeline, Lodestar needed a partner who could transform a prototype‑level process into a scalable, efficient, and repeatable manufacturing operation.

 

The Solution

A Production System Built on Lean Principles

We partnered closely with Lodestar Technology to design, build, and launch a complete production system grounded in lean manufacturing fundamentals, ergonomic workstation design, and targeted data collection.

1. Developing a Data‑Driven Production Flow

We began by mapping the full LNK9 assembly sequence and transforming it into a continuous‑flow, data‑driven production line. The team identified the critical metrics (i.e. takt time, performance indicators, and bottlenecks) and used those insights to shape each workstation and material flow rack.

Using modular T‑slot aluminum, we engineered custom Industrial Workstations tailored to every stage of the build. Each station was designed to position tools, inventory, and WIP exactly where operators needed them, reducing motion, minimizing strain, and supporting consistent quality.

Novo also trained Lodestar’s new production leaders and operators on lean principles, ensuring they understood not only how to run the process, but why each step mattered. This foundation gave Lodestar the confidence to plan for higher volumes and clearly communicate production capability to customers and investors.

2. A Manufacturing Line that Scales with Demand

Novo created a production flow and workstation system that could expand as Lodestar Technology grew:

  • Scaled from prototype builds to a system capable of 40,000+ units per year

  • Launched with 11 custom operator workstations, later expanded to 13 as demand increased

  • Included stations for electrical assembly, mechanical assembly, quality testing, packaging, and shipping

  • Integrated visual management, standardized layouts, and clear material presentation to support cellular manufacturing, Kanban, and continuous flow

Each workstation was engineered to reduce operator fatigue, improve ergonomics, and maintain consistent quality. FIFO‑driven material lanes kept parts organized and ensured predictable, uninterrupted assembly.

3. Modular Workstations and Racks 

Lodestar Technology needed a production system that could adapt as the LNK9—and future products—evolved. We delivered a modular, future‑proof solution:

  • Workstations and Material Racks that can be reconfigured 

  • Easily movable stations that support future Kaizens

  • Material Racks that maintain organized, FIFO‑driven part presentation

  • A modular design that allows Lodestar Technology to reuse or duplicate stations 

This flexibility ensures Lodestar Technology’s production system remains cost‑effective, scalable, and ready for whatever comes next.
